I had the splines on my crankshaft metal sprayed/welded and machined to measure. Don't know the exact technique used, it was 25 years ago, made by ex motocross world champion Bill Nilsson RIP. At that time he used to work on engines for a speedway team, so I trusted him to do the job without asing too much questions. Remember he mentioned using the same equipment for renewing bearings in car gearboxes were the inner races was part of the shafts.

That's 2 successful repairs using weld/ metal spray - so it does look as if it's a practical option.
Just need to identify 'Who to Do' as it's beyond my pay grade on both the key fronts.

It’s really sad these days as these skills are disappearing fast now and are becoming more and more hard to find. I’ve grown up with this kind of support all around me (sadly missed). I know what needs to happen but find it difficult to do myself without compromise. If the welding was accurate, and the lathe top work is done then the grooves could even be filed if no access to a mill. ( probably what I would end up doing )
